Twin-screw extrusion granulator was usually used to achieve the synthetic resin granulation in the petrochemical unit. For the purpose of increasing the production capacity to meet market demand, it is necessary to innovate the technology, improve the equipment, increase the output and quality of synthetic resin. Therefore, in order to improve the production output and process adaptability, capacity expansion of existing equipment is of great practical significance and economic benefits.In this paper, the capacity expansion method of twin screw extruder was studied based on the energy equivalence principle. Specific energy consumption was employed for the analysis of energy efficiency of the granulation unit. The finite element analysis software POLYFLOW was adopted to simulate three-dimensional non-isothermal flow field in the mixing section of twin-screw extruder. The mixing characteristics were evaluated by the parameters of average deagglomerating energy, the modified Lyapunov index, and so on. The relationship between production output, melt index, stagger angle, disc width and length of the mixing section was discussed. Based on the analysis and experiments, the main conclusions are made as follows:(1) To adjust the geometry of kneading block (such as stagger angle and disc width) and the length of mixing section is one of the methods which study the capacity expansion of twin-screw extrusion granulator unit.(2) Small disc width and large stagger angle provide good distributive mixing performance when the production output is constant. The bigger the disc width is, the better the effect of dispersive mixing will be.(3) The analysis results show that the satisfied mixing performance can be obtained by adding two discs at the mixing section when the production output increases 15%.(4) The influence of melt index on mixing performance has a closed relationship with the screw structure. For the small melt index, mixing section length can be lengthened to extend the mixing time, or to add the smaller width disk to change the mixing flow field.(5) The measures of capacity expansion and energy consumption decreasing were proposed according to the energy efficiency of mixer, the filter and the temperature control of the template.
