Powder mixed EDM is a new developed technique based on the traditional EDM, which plays an important role in the precise manufacture of moulds and parts. Also has it so excellent applications in improving the surface performance of the processed workpieces that it has attracted great attention in field of electrical discharge machining. It has become one of the hotspots in domestic and oversea research nowadays.Firstly we systematically analyze the research state and the trend of powder-mixed EDM and traditional EDM on the basis of a lot of literature and data. Then we design a working fluid system with the functions of mixing and vortical separating, aiming at the characteristics of the working fluid for powder mixed EDM. The software of COSMOS/FloWorks is used to simulate the working state of the parallel injecting mixer and the fluid vortical device. The motion of the micro powders in course of powder mixed EDM is also simulated and these provided abundant evidences for the structure design. The narrow gaps are machined by powder mixed EDM in this research. We emphasize on the influence rules of diverse technique conditions, especially for the electric parameters, the aluminum powders and the machining depth. A great deal of process data are accumulated and a integrated scheme is formed. A narrow gap is successfully machined, which gets a side surface roughness of Ra0.352μm. In the end, we analyze and compare the side surfaces'characteristics machined by powder mixed EDM and traditional EDM.After analyzing the comparison experiment with traditional EDM, it proves that the roughness of the side surface machined by powder mixed EDM is only 28.1% of that machined by traditional EDM, while using the same parameters in the same narrow gap structure. The final result shows that the narrow gap machined by powder mixed EDM has much better side surface performance.
