The clinch forming process is a new branch of sheet joining technology which originated in Germany. In recent years, because of the low efficiency of economical, low security and less green about the traditional joining technique, the Clinching has rapidly developed around the world and used on the industrial scale, such as automobile industry, aircraft industry, building industry. However, in China, the application of clinching is still at an early age and very few studies has taken place in this area. In view of this, this work proposed a fast and efficient finite element method for studying clinch forming with respecting to the die parameters, raised a new method which can select the best tool shape for specified mechanical characteristics, sheet thickness and discussed the relationship about the key parameters and the quality of the press joint. In order to ensure the accuracy of the numerical result, the optimization design of the mesh parameters,ALE adaptive meshing technique were used. In additional, amplifying the punch velocity was used to reduce the computing time. Experimental and numerical results are compared in this work for proving the validity of the finite element method and the result indicates that it has much significance in the die matching, optimization and quality problems. Furthermore, a new volume calculative method was proposed to determine the value of the die parameters based on the FEM and the tensile testing and shear testing results show that the die parameters which be selected were appropriate. And the last, the influence of the major parameters on the mechanical behavior of clinched joint were discussed in this paper and the relationship between them were given, which is useful for clinching tool designing.
