As a super country in manufacture industry, China has a big demand for the PLC products. However, the vast majority of market share are taken by foreign brands. So, developing the PLC of independent intellectual property rights has the very vital significance. One kind of small PLC had been developed by our research team. In order to use it for the upgrades of doubler winders, some improvements for the reliability, scalability and communication capability are presented. The main contents of this paper are as follows:Firstly, the practical needs of the upgrades of doubler winders are analyzed. Based on that, a upgrades plan is presented to overcome the drawbacks of current SEU small PLC and an I/O module, an USB disk read module and a power-down protection module are integrated.Secondly, the hardware architecture of small PLC is analyzed and the core circuit of I/O module, USB disk read module and power-down protection module are designed. Based on the communication requirement, the communications protocol for CAN bus communication module and USB storage devices read module are designed and the software is then implemented.After that, the working principle of doubler winder is investigated. Then, hardware selection is completed and hardware interface circuit is designed. The ladder logic program are designed in the programming tool. In use of PLC, I/O module and PC, a distributed control system with low-level control and high-level management are applied to the doubler winder to achieve the broken yarn monitoring.Finally, a test for this PLC’s function and a whole machine experiment are carried out which suggests that the doubler winder can work at the speed of 800 m/s and broken yarn can be monitored.
